There are lots of fan sites discussing his weight gain, I think, but I don't see anything on a casual search that suggests any known illness at least. Apparently he's had knee troubles and that might limit his ability to keep in shape. It's still kind of weird to see him look so different, but it's been ten years since Firefly so I guess people get old.
